Project overview

During a barn conversion undertaken in the 1990s the building had been repointed and rendered with cement mortars and finished in non‑breathable paint. The original construction consisted of soft, lime‑mortared brickwork that needed to breathe and accommodate seasonal moisture fluctuations. The cementitious render trapped moisture, preventing the fabric from drying and accelerating decay. Our commission was to remove the impermeable finishes, repair the masonry using compatible materials and reinstate a breathable, Lime render that respected the barn’s original character.


Survey and diagnosis

  • Full condition survey to record masonry types, mortar composition, moisture mapping and areas of salt contamination.
  • Identification of failure modes: cement render and impervious paint causing retained moisture; locally displaced bricks and corroding lintels; open and failing joints; hairline structural movement at openings.
  • Conservation brief: reinstate hygrothermally compatible materials and finishes to allow drying and long‑term stability while retaining the barn’s informal, vernacular appearance.

Preparation and remedial works

  • Soft demolition: careful removal of existing cement rende  to  brickwork, using hand tools where possible to avoid damage to original fabric.
  • Allow drying period and monitor moisture reduction before further intervention.
  • Structural and local repairs:
  • Lintel works: exposed and assessed existing steel/stone lintels; replaced or repaired where structurally unsafe, with new thermally and physically compatible lintels specified where necessary.
  • Helifix anchors: installed Helifix stainless‑steel helical ties to re‑stabilise loose or bulging masonry and secure beds where bonding had failed.
  • Brick replacement: carefully selected reclaimed bricks to match size, texture and colour; fabricated to align with existing coursing where replacement was necessary.
  • Repointing: raking out failed cementitious joints and repointing in an appropriate NHL mortar graded to match the physical performance and appearance of the original lime mortar; tooling to match historic profile and to shed water.
  • Pre‑render stabilisation: consolidation of friable faces, removal or isolation of salt‑contaminated areas where possible, and preparation of a keyed, sound substrate for rendering.

Render specification and application

  • Render system: a vapour‑open, lime render system selected to suit exposure and substrate. NHL grade chosen to balance early strength and breathability (grade selected following site testing and conservation officer consultation).
  • Three‑coat build up: scratch coat, floating coat and fine finish coat applied in sequence to recommended thicknesses, allowing appropriate set/cure periods between coats. Curing was controlled to avoid rapid drying and to promote even carbonation.
  • No beads or sharp modern trims: we avoided rigid plastic beads and sharp arrises. Instead:
  • Junctions and corners were hand‑rolled and subtly curved to replicate the barn’s original soft edges.
  • All mouldings and reveals followed the existing, irregular contours of the elevation so the finish reads as vernacular and aged rather than factory‑neat.
  • Detailing: lintel heads, window and door reveals and plinths were modelled in the render to produce sympathetic shadow lines; small chamfers and eased joints were formed by hand to replicate historic tooling.

Quality control, trials and conservation protocol

  • Trial panels: sample panels produced to demonstrate mix, texture and colour; used to agree finish with the client and any conservation stakeholders.
  • Moisture monitoring: moisture readings taken before and after removal of cement renders and during curing to ensure the wall was drying satisfactorily.
  • Documentation: full photographic record, mix recipes, Helifix schedules, lintel details and maintenance guidance provided on handover.

Outcome and Client Satisfaction

  • The impermeable finishes were successfully removed and the masonry returned to a breathable, functioning state. Local structural stability was restored with Helifix ties and repaired lintels. Repointing and sympathetic brick replacement reinstated proper bed and joint function.
  • The three‑coat NHL render restored a durable, vapour‑open outer surface that accommodates movement and seasonal moisture variations. By hand‑rolling edges and following existing contours, the elevation retained its original, informal character — softened corners and scribed reveals read as authentic and charming rather than engineered.
  • The client and conservation advisors were satisfied that the works both conserved the fabric and reinstated a finish that will perform hygrothermally for the long term.

  • Natural hydraulic lime mortars and render (NHL grade selected on site).
  • Helifix stainless‑steel wall ties and mechanical stabilisation where required.
  • Reclaimed matching bricks for local repairs; careful hand‑applied three‑coat rendering by experienced operatives.
